Got it up to the point where I had a 5mm gap between the muffler and the passenger footpeg in the folded down position. Once I had it there I marked out a bracket to mount to the existing Rush bracket for the 2 into 1.

Side on shot with the Trapp end sitting in-situ to see how it would look.
Quite a difference to how it was originally.

Moving onto the internals for the muffler, I left the can at stock length to maximise the available volume, got hold of a metre of 2.5 inch aluminised mild steel perforated tube as the Wrath spiral louvre baffle was way too short for what I wanted to do.
I expanded one end of the tube to fit over the end of the header collector that protrudes into the muffler body when the muffler is mounted.
I salvaged one flange end off the Wrath baffle as it's the perfect fit for the can and my Trapp end cap that I made previously was made to fit in that flange.
As the new tube is a true 2.5 ID it did not fit inside my Trapp end piece as the Wrath baffle I had sized it for previously is 2.5" OD, to keep things smooth internally I took about a mm out of the bore of the cap to about half it's length so the new tube would locate snug like.

With the tube in the muffler I slid to Wrath flange into position and used the mount holes for the end cap as a guide to mark the tube in the right spot to cut it off so it would sit in the recess I had cut in the cap.
Tacked the flange to the tube once I was happy with the fit.
    How it goes together.

Now it was all mocked up and looked like I sort of hoped I welded up the join, welded and blended the mounting bracket onto the can, cut the touring mounts off the can and gave it a rough sand, sprayed a bit of rattle can black heat paint on it to stop the rust while I ride evaluate the contraption.
Wrapped the baffle in acustafill muffler mat and put it all together.

Took it for a little ride yesterday between showers, for what it is it is pretty subdued db wise at idle and suburban revs, cruise is a nice pleasant burble, get on it and it's all business, no tuning done but it feels better off idle as you take off, will chuck the heat shields on and ride/road tune it a bit for awhile and see what I think of it, if it's a keeper I'll get it powder coated and tuned properly, if for some reason I don't like it then I'll try something else.
I know this stuffing about isn't for everyone but I enjoy this sort of stuff.
    Cheers.

    Welcome back Hilly!!
Good stuff on the pipe, I've played with pipes like that in past, with a twin cam & supertrapp disc's with adopted header's. interesting to see results.
are you putting wrapping in the muff? or unwrapped?

Thanks Krash, wrapped it mate, the headers are Rush standards, well made, not stepped.

Heat shields on, kinda liked the look without them!
The intermediate shield needs a little trimmed off its back edge to make it look right, will do that if it's going to powder coat, my tuning computer has chucked a hissy fit so I'm at a standstill there, pic of how it is now, covered in bug guts......

Took it out for an early morning blatt, wanted to see how well it pulled up top with the two into one compared to the shorty staggereds.
After a few full throttle runs in various gears I don't think I can really tell any difference just by riding it, the noise is less but then there is only one muffler and it's end is way back compared to having one of the staggereds exiting just behind you, rips through a dollar eighty without pause so it's still breathing ok at those rpm's, pretty happy with it.
However I'm sure the single muffler is better in this internal configuration than before when I was using a short spiral louvered core as I did notice an improvement up top when I went back to the staggered system from that incarnation, also this can is 3"s longer as I didn't chop it off, it does come off the line better with the 2 into 1 though, no doubt there.
Did some calcs on the mufler volumes, the Rush staggered shorty mufflers have a combined volume of 212 cubic inches, the single can is 289, more is good.
The cornering clearance issue is sorted as well, pegs first now.
Need to tune it although it feels pretty good.
That's it, have a lovely Sunday, daughter and grandkids are coming over this morning so I know I will.
    Cheers.

Haha, no scraping at that point, it's more low speed stuff where I was grinding, names not Rossi brother :)

Found this stuff for doing the exhaust, reads ok, can't find any reviews though, anyone used it?

How do you apply it....is it a spray can?

Do you need special equipment to apply as it is a powder coat ?, and also it needs baking to cure.

Strange as it sounds, I have had success with "white night" pot belly black. in a spray can.
    Much better than VHT coatings.

E-Static, a powder coater in Townsville will do it, they had not used it before when I first contacted them but did put me onto it.
On the rattle can paint, I have tried a few and what seems to happen is when the paints really hot brushing against it with jeans or boots scuffs it up.
I have had better results on heat shields using killrust flat black, but on the muffler that's asking a lot of a non heat paint, in fairness to the heat paint, two of them did say it needs to be baked for best results. I'm near certain white knight was one i have tried speedzter, I had 4 empty cans of different brands in the shed and only chucked them recently.
    Did you bake yours?

Yes, I think any ceramic powder coat will be better than rattle can.
But at least it's cheap and easy to re-coat if needed.
Running the exhaust seems to be enough to bake the paint.
If it can handle a pot belly stove, the Harley shouldn't get too hot !
